Subsequent to filleting on a Stork breast cap or front-half filleting system, a Marel Optibatcher takes over and weighs the individual fillets and makes up fixed-weight batches with absolute minimum giveaway. Batches can be made from one or a combination of item types. Together, Marel and Stork offer additional equipment that perfectly complements this filleting and batching system. For example, although breast caps usually fall evenly from the Stork breast cap cutter onto a Marel weighing machine, sometimes two breast caps can fall onto the belt simultaneously. A Stork singulator can prevent this, making sure the breast caps are always released one by one, resulting in correct weight data. A Marel SensorX bone detection machine can also be installed to scan the individual product for residual bone fragments as small as 2 mm, normally achieving a detection rate as high as 99%. Another perfect-fit poultry processing line is the combination of a Stork front-half filleting system and a Marel RoboBatcher. Subsequent to filleting, the RoboBatcher automatically scans, weighs and picks up the product item from the belt conveyor and places it in the appropriate tray for making up the fixed-weight tray. Yield indicates a company’s overall competitiveness Yield has a significant, direct impact on the bottom line. Since 70-75% of the cost of the final product stems from the raw material, it is vital to closely control the actual yield against the expected. Even very small deviations in percentages between the actual and the expected yield can have a substantial financial impact on the profitability of the business because of the ever increasing tonnages being processed. Monitoring and controlling profitability Profit margins are under such pressure that it only takes small “mistakes” before black figures turn into red. In order to survive in this competitive and financially difficult marketplace, the implementation of information technology for process control and automation is an absolute necessity. Nowadays, poultry raw material, including butterflies and fillets, tends to be bigger and heavier than before. Consumers, on the other hand, are demanding smaller products, which means that the chicken fillets have to be downsized and portioned. In order to maximize the yield from the raw material, processors have to be able to find the right cutting pattern for a resized final product, using nearperfect cutting optics. Finding the right one “Because of Marel’s large selection of moulding equipment, the company was our first choice when looking for equipment to resize fillets,” says Ralf Kleinehagen from the management team at Hanna Feinkost. The first task at Hanna Feinkost was to cut the chicken fillets into a range of different shapes, with a fixed weight for each piece. The positive results of a demonstration of the TSM Template Slicing Machine, combined with the ability to customise the moulds for different shapes and sizes, immediately convinced management to take a closer look at the Marel solution. Soon thereafter, the decision was made to acquire the machine. “After the successful installation, we soon ordered a second Template Slicing Machine,” adds Bernhard Wissing from the Hanna Feinkost management board. Accurate, ultra-fast portion cutting Hanna Feinkost also wanted to optimise the use of large inner fillets by cutting them into fillets and nuggets, while retaining the natural look of the product. 4 With the I-Cut 22 intelligent portioning machine, the inner fillets can be cut into nuggets of an equal weight range. The integrated laser camera scans each fillet individually and makes the cut with a view to the best possible exploitation of the raw material. The unique 45° cutting angle capability means that the end products – fillets as well as nuggets – maintain a natural appearance. Using the I-Cut 22, Hanna Feinkost has been able to process up to 13 tons of inner fillets per day. “The new equipment is a huge step forward that gives us more flexibility in raw material procurement and in production control,” concludes Ralf Kleinehanding. This specialist cooked meats company was founded in 1928, and is still owned and managed by the nilsson family. 6 In 1992, Br. Nilsson moved to its current, purpose-built premises that are fully compliant with the latest EU standards. The company employs about 80 people who currently work two shifts a day to meet the strong demand for the company’s products. Br. Nilsson operates with three distinct brand names and manufactures 40 different products that include beef, turkey, chicken and 15 different types of ham. These are all sold sliced to the Swedish consumer home market and as logs to some of the biggest Swedish slicing companies. For many years, Br. Nilsson supplied their products in catering packs. In 2005, however, all that changed when the company switched to a new type of wallet pack that closely resembles the attractive style of packaging found in delicatessens. This is why the bottom film of the wallet looks like paper. After packing in a thermoformer, the pack – complete with its shingled group of meat slices – is folded twice. Increase your profit margins The profit margins on convenience products are more attractive than on those to which no particular value has been added. This makes these kind of food products particularly attractive for many processing companies. Adding extra value to fresh products requires carefully tuned production processes that involve logistically complex operations in which market demand and supply must be perfectly tuned to one another. To make this happen, production managers have to ensure good communication between the departments involved, the efficient use of staff and the ability to keep all product flows transparent. For greatest possible efficiency, these additional processes should be part of a closely integrated processing line, to make sure that input materials are used in the best possible way. And with an automatic in-line system, the speed and quality of the process are no longer dependent on the human factor. The integrated in-line approach to “value-added” processing has caught on in many European processing plants, with the result that new, specialist departments have been set up alongside existing ones. The supply of products is then sourced directly from the processing plant in large volumes. These are then processed still further on a separate automatic processing line, with no labour costs involved. Adding value on the processing line By placing the ValueDrum marinating system immediately after the cutup system, for example, Stork Food Systems now provides a way to marinate large volumes of food products as an integral part of the processing line. This in-line marinating process is ideal for use with products such as wingsticks. 8 Making food products that are more attractive and easier to prepare creates greater value for the consumer. This “added value” approach helps differentiate one company’s products from those of another, strengthens brand value and helps boost the likelihood of repeat sales. There are many ways of adding such value, including with breading, herb marinade or garnish, or by cutting fillets into ready-to-cook sizes. The value of these measures lies in reduced preparation time – the consumer does not have to do anything more to the product before it is ready for use. Value can also be added by packing different types of products together on a tray. This makes food shopping quicker and more convenient because ValueDrum ValueDrum marinates products, distributing additives uniformly over the whole surface. ValueDrum is divided into a number of chambers coupled to each other. The product is supplied in batches directly from the cut-up line. These batches are formed by placing reception bins under the cutting modules or by using a batch weigher. A unique transfer system moves batches from one chamber to the next during mixing. A dosing unit in each chamber adds a dry and/or wet additive, according to requirements. Rotating elements provide the mixing and massaging action, and make sure that additives are distributed evenly. The result is the so-called “meat on a stick”. This innovative new product is prepared using the Stork ACM cut-up line with a wingstick module installed. Another example of a value-adding line is a set-up in which breast fillets from the front-half filleting system are cut into steaks, marinated in a ValueTrack installation, graded by weight and then packed. When changing production from small manually packed bags to large wholesale bags, Danish fish company Werner Larsson Fiskeeksport invested in a Speed Batcher from Marel Food Systems. For the third year running, the company has been producing the Dutch ’Maatjes’ herring specialty at very high speeds. 9 Werner Larsson, Plant Manager. With such configurations, no buffers arise as the product is conveyed along the processing line to the next processing module. Processing speed remains constant, as does product quality. ValueTrack ValueTrack is a unique application for marinating or coating products while still on the processing line shackle. ValueTrack can be used with a large number of different herbs, marinades and garnishes, including shredded vegetables. The system distributes marinades uniformly over each product, helping ensure that taste penetrates deeply into the product. The ’Maatjes’ herring can only be harvested from the last weeks of spring until the end of summer. This means that the production for the entire year must be handled fairly quickly. And with large batches coming through the production line in a relatively short period of time, it would be impossible to handle the fish manually and maintain a high level of quality at the same time. “Without the Speed Batcher we would simply not be able to batch at the same speed, which would result in a significant reduction in the quality of the fish,” explains plant manager Werner Larsson. The profit opportunities that stem from packing of ’Maatjes’ herring has made a significant contribution to Werner Larsson’s bottom line, representing an annual turnover of approximately € 5 million. The company exports its substantial production volume to Dutch supermarkets. expanding the workload Werner Larsson has been very pleased with the performance of the Speed Batcher. ”It is running impeccably and we are very impressed,” states Werner Larsson. The company has in fact been so pleased with the Speed Batcher that they plan to expand its use in the course of 2009. “Up until now, we have only used the Speed Batcher for the production of the ’Maatjes’ herring. This year, however, we will also use it for packing fresh mackerel into cartons,” explains the plant manager. Strategic purchase of robot technology “Going from manual to robotic packing has been crucial in our strategy to move from being primarily a wholesale supplier to becoming a retail supplier,” Dennis Manley explains. “Our throughput has increased and the flexibility provided by the robot enables us to respond to the challenge that our customers put to us to produce accurate fixed weight portions in smaller series.” The RoboBatcher system at Crown Chicken is a single-cell system capable of handling up to 100 picks per minute. Crown Chicken uses the RoboBatcher for both fillets and drumsticks, which they pack into 5-6 different types of packs on a daily basis. Substantial reduction in giveaway Crown Chicken is a fully integrated poultry producer with control over the entire production chain. Therefore, they have very good control over the size of birds coming in. However, the giveaway still needed to be reduced. “Giveaway is vital for any processor and can be hard to control, especially when you move from packing for wholesale to retail packing like we did. With the robot, we now have full control and our giveaway is less than half of what it used to be,” says Dennis Manley. Learning curve keeps increasing Dennis Manley expects the good results from the use of the new machine to improve even further in the months to come. “We are only just learning to fully utilise the capability of the RoboBatcher. We have been through a learning period, which is now behind us. Now we are fine tuning our production planning in order to make the best use of the raw material we have coming in,” he says. To ensure the best possible handover of the RoboBatcher, a Marel Process Consultant has been on site at the plant to advise on the integration of the equipment into the production process – a service that Crown Chicken plans to invest in again once the production routines and changes suggested by the Process Consultant have been implemented.
